Embroidery Quality Standards: Stitch Density, Thread Selection, and Durability
Without written standards, quality is whatever the last person to check decided it was. That's not quality control — it's luck.
The most common quality problem in embroidery production isn't that people don't care about quality. It's that quality is defined differently by different people in the same building. One person passing a garment thinks the thread coverage is acceptable. Another sends it back for rework. Both believe they're applying the standard — because there isn't one written down.
Why Written Standards Matter
A written quality standard turns a subjective judgment ("does this look good enough?") into an objective check ("does this meet the specification?"). The benefit isn't just consistency — it's accountability. When something fails, the standard tells you what failed and why, which points to a specific fix.
Without written standards, every quality failure is investigated by asking people what they think went wrong. With written standards, you compare what you got against what the standard required, and the gap tells you what to investigate.
Written standards also make training possible in a meaningful way. A new member of the production team can be trained against a documented standard, not against "watch what I do and try to do that."
Stitch Density Standards
Stitch density is the number of stitches per unit area — typically measured as the row spacing in fill areas or the column spacing in satin stitches. It affects coverage, the feel of the finished embroidery, and machine throughput.
A density standard specifies the acceptable range for different fabric types. It doesn't set a single number — because the right density for a polo shirt is different from the right density for fleece — but it sets the boundaries that a digitised design must fall within before it's approved for production.
Standard density ranges by fabric type:
- Woven workwear / twill: fill spacing 0.4–0.45mm, satin 0.4mm
- Polo shirt / piqué: fill spacing 0.45–0.5mm, satin 0.45mm
- Fleece / knit: fill spacing 0.5–0.6mm to prevent distortion
- Towelling / terry: 0.5–0.6mm with a topping underlay
- Softshell / performance: 0.45–0.5mm, test for distortion on this fabric category
The standard should be reviewed when a new fabric type is added to your range, or when a recurring quality complaint suggests the existing benchmark isn't right for a particular substrate.
Thread Selection
Thread choice affects appearance, durability, and how the embroidery behaves over time. The main decision is between polyester and rayon:
- Polyester thread is stronger, more colourfast, and resistant to bleach and industrial washing. It's the standard choice for workwear, sportswear, and anything that will be washed frequently or at high temperatures.
- Rayon thread has a higher sheen and is often preferred for decorative or promotional items where visual impact matters more than durability. It's more susceptible to colour fading and doesn't hold up as well in industrial laundry conditions.
40-weight is the standard thread weight for most embroidery. 60-weight is used for fine detail and small text. Anything thicker (12-weight, 6-weight) is for textured or dimensional effects and requires different machine settings and needle sizes.
Your quality standard should specify the default thread type and weight per product category, and the conditions under which a different specification should be used. If a customer supplies their own thread, there should be a process for assessing whether it's suitable before it goes on the machine.
Durability Standards
Durability in embroidery means the design maintains its appearance through repeated washing, wearing, and use. The minimum durability requirement should be defined by use case:
- Promotional garments: should hold up to a minimum of 25 washes at 40°C without visible fading or fraying
- Corporate workwear: should hold up to 50 washes at 60°C, as many workwear garments go through industrial or high-temperature laundry
- Sportswear: should survive frequent washing with fabric conditioner and maintain colour vibrancy
Testing durability means wash testing a production sample before approving a new design for volume production. This is standard practice in quality-conscious operations and an optional extra in everyone else's.
For new customer accounts with specific wash requirements, ask for the wash specification at the brief stage — not after production is complete.
The QC Checklist
A QC checkpoint should exist at two stages: pre-production (checking the sew-out before the run starts) and post-production (checking finished garments before despatch). Both stages need a documented checklist.
Pre-production sew-out check:
- Stitch density within the approved range for the fabric
- No puckering, no gaps in coverage, no needle breaks during the sew-out
- Design positioned correctly against the placement specification
- Colours match the approved reference (Pantone or physical swatch)
- Run time within expected range based on stitch count
Post-production check:
- Backing trimmed correctly and not visible from the front
- No loose threads or jump stitches on the front face
- Placement consistent across the batch
- No fabric damage from the hooping process
- Garment count matches the order

What thread weight should be used for workwear embroidery?
40-weight polyester is the standard. It balances strength, sheen, and colour range well. For fine detail or small text, 60-weight. For industrial workwear washed frequently at high temperature, polyester significantly outperforms rayon in colorfastness and tensile strength.
How do you test embroidery durability?
A sew-out on production fabric followed by a wash test at the customer's specified temperature. For high-frequency wash garments, test at least 5 cycles. Any failure means reviewing digitising settings, thread spec, or backing before production approval.
What causes inconsistency across a production run?
